I also took apart the starter and found the brushes worn out, so I have some coming. since I was putting the rear cover on without the starter I test fitted it several times and found it hard to get the splines to mesh. so I took a triangular needls file and cleaned up the start of the splines on the starter drive gear, it made it easier to slide the starter in to the gear.

this is what it goes into(in case you don't have a service manual and have to do this )this is without the cover on, once it's on you don't get to see the gear. from the other side you slide the starter in to the gear.

This is "insanely great" stuff. Thanks. I second the suggestion at making a web page for those about to attempt this in the future. Thanks again - mana to you!

Just letting you know that you are not boring anyone and you are definately not wasting space.  All the pics and info you have posted so far are valuable resources on this site and your efforts are very much appreciated.

Gambler: I have been following this thread every day with great anticipation of your next post. It is exactly the sort of thing that I too enjoy doing and will undoubtedly be doing in the future. Your pictorial essay will be totally invaluable to anyone doing such a project. Keep it going and I sincerely thank you for your great effort.

....that engine is sooooooo beautiful !!  I think you should mount it on a turntable... surround it with tiny little pinlights... and  "Enter" just the engine in a Show and Shine ....or have a kid who is good with  a DVD camera "make " one of those virtual tours  of the engine for us all to enjoy .. SilverDave

I've always felt real good when an aircraft engine is overhauled and repainted, so pretty and pristine, just love 'em. Those rocker covers same out nice, I like the paint better than the orginal aluminum, they look more business like. Keep it coming, you're not wasting anyone's time, best thread on the forum, even better than the deer whatsits!

did the forks tonight after work. used forks off ebay seller, my forks were too pitted to use. plenty of blowups in the manual. but I thought I'd show why it's a good idea to clean them up on the inside once in a while.

steering head bearings. the manual is wrong, it says to put this seal on the stem and install after you have the races in. put this one in the frame neck before the bearing race, then put the bearing races in.

ok, so I put new brushes in the starter, the old one were about half gone(or a little more) the new ones are about 12.5mm wide. notice the positive one has more wear.
